inside the Dome widows peak. Evident that this came from a ROTJ mould, not a ESB dome mould with putty infill

Awesome detective work and thanks for all the pictures. I've seen another helmet like that with the rear of the face mask cut as much as this, basically cutting it in front of the tabs - may actually be the same helmet.

I was thinking the same thing, Carsten!

As far as the thickness of the casting is concerned it seems very much in line with what I saw on the RotJ Stunt Vader and for Leia's Boushh armor. I think there are parts of the TM Master that are very thin as well if I recall correctly.

Yeah, it seems like durability wasn't high on the production/prop makers list.

The original TM dome was laminated pretty thin, too, and it was very lightweight.

What I find really interesting is that based on Mike's information about this casting (splendid job btw, thanks for all the information) the ROTJ style Vader helmet existed already in 1978!

Yeah, that's pretty interesting to me too, but maybe they kept experimenting with the look before settling on the ESB look we know, sorta like doing new concepts. We know they did that with the trooper armor, since there is at least one with very RotJ-like looks to them.
