Brian,
Firstly, thanks for your continued patience and valued insight.

1. Did you see any of the helmets in their pre-finished states? As in
did you see them before or after the lenses and paddings went in? And do you have any memory of how it looked inside the mask?

2. were you advised about what size / style / colour of lenses would be going in or was the process reverse engineered? (I am presuming that the lenses were just kind of heated and bent to shape acrylic)

Hi Hal9000,

You're welcome.

I did see the mask and helmet after it had been cast in fibreglass but I was only interested in the outside appearance and did not look inside.

I do have my own ideas on how the lenses were obtained but it would only be supposition and not fact.

Well that answered my question as to how you shaped the eyes. It was always my assumption that you shaped them to the lenses and then worried about the rest.

Knowing now how acrylic works, its not too far fetched to think that they just heated up some dark colored acrylic and molded them into place like I did with mine.

Hi Alex,

As you now realise I did sculpt the eyes in without seeing any lenses. The eyes were then cut out of the fibreglass cast. I can say that I did see several pairs of large glasses with different tinted lenses in. Although I cannot state this as fact I think they used the closest pair they had to the form of the eye.

That's awesome. My friend Bryan and I were looking for lenses for his Rubies helmet I upgraded and ended up finding a set of safety glasses that fit perfectly. Of course, when it came to my helmet, that company was nowhere to be found. :grumpy It all worked out though.

So Brian, you sculpted the actual shape of the eye? That is to say, the bubble area in the center of the eye lense vs just something to fill the space.

Vadermonkey,

Yes the eye sculpted (bubble) as a moulding ground which was then cut out in the fibreglass cast for the lense to be fitted from the back.
