Just started this build a couple of weeks ago and now have the torso done. I always wanted one and so do the guys in my squad, so I will be making molds and poping a few of these out form them. I had no luck finding a Han cast so decided to make my own. You can see my progress here. :cool:

Scratch building the control panels

These will be cast with the back side open so you can add the aluminum panel behind it and electronics. They will be cast from high temp urethane so lighting will not warp the panel as they get hot.

Made this copy on my printer. Its about 21 sheets. for the 1:1 scale copy of a good picture of a HIC block positioned on the correct size board. This is the end prduct I am shoting for.

Torso section of photo cut out for body reference

Foam cut out, glued on and ready for shaping

Contoured with a rasp and course sandpaper finished and ready for the clothes

Found some old work pants and a shirt and glued them onto the foam shape

I used fiberglass resin to coat the form

Three gel coats and the last sanding

Silver paint sprayed to check progress easier.

Thanks man, I never have the patence to wait for something to come along and its been next to impossable finding any Han form for sale, sooo here we go. I love doing this stuff anyways, keeps things interesting :toothy

Wow, great work! I love how you sculpted the armature for the cloth so that it looked like the cloth was pressing against actual human flesh. Wonderful! :cheers

Thanks guys. I did a little more tweaking on the torso last night. Probably won't look like much, but it fine tuned it a bit more to my liking. The head should be in this Friday, I hate such long waits! :whip2 And Yoda thought Luke had no patience. Did some more tweaking.

I couldn't leave well enough alone. Small details bug me so a little more tweaking. I smoothed out the shoulder area and fixed the colar.

Then the leg wrinkles bothered me so added bondo and tried to get them a little more pronounced.

One problem that I encountered was the first coat of gel dried very slow and it disolved some of the foam which changed the wrinkle pattern a bit. I was able to fix it with bondo and heat softened the form so I was able to adjust bits of the mold.

After mod comparison. I know not much of a difference but it did fine tune the detail more. Especially around the colar and right leg.

I got the face in the mail and man it is sweet. I have seen some bad casts on ebay and was hoping this one matched the photo they showed on the listing and it was dead on. Very very happy. This was one part I did not want to even try and sculpt myself. It came painted in a dark grey so I refinished it in the medium argent and added patina... this is the end result. On the casts of this I will do the same paint tecnique but add a clear coat as the last step.

Time to make hands and blend in the face, then add the carbonite. :toothy

Are you going to blend the head sculpt's edges into the board? Or are you going to have him emerge as if from a pool of water?

BTW, it would be awesome if you would offer this as a vacform so we can hang it on our walls without the associated weight.

The neck area will be blended in to the torso. I will pour plaster around the whole figure in stages. This should give me the look of the original prop. There will have to be some testing when I get to that stage with what will work best.

Never vacuum formed before.
