I'd not want to cut across anything Brian's said but in all the shots Ive seen I've never seen a fiberglass suit in ANH. However if one set of armour was made then maybe it did end up in the background somewhere. I dont think anyones saying there was a helmet - right?

If I remember correctly AA did 50 sets of armour so if there is a fiberglass set of armour then you've a 1:51 chance of finding it.

Oops I missed that, you can see where the cap is seperate from the face plate. Just seems really odd that they would make 1 fibgreglass suit. Perhaps this was the test one and then they decided it wasn't practical and went with vac formed suits.....

Maybe it was just those dodgy looking arms that were made in fibreglass? All the other parts of the suit look to be original, even though some of the parts are not in the right place, the forearms and biceps look to be made up from something else.

Maybe it's a trick of the light but there's a weird helmet visible in the Tantive scene.

I always though the suit that guy is wearing is a stunt - stunt outfit, a real background suit - the remnants of a prototype used to up the numbers.

There's also the possibility that suit was nicked from Elstree as an incomplete set - the extra bits are super amateur restoration

Mr Bitchin,

As far as I remember the cog on the back of the Stormtrooper armour was selected from a vast store of bits and pieces in the props room that they were using to create the interiors of the space ships.

To save time the cog was applied to the clay rather than have to sculpt it. Where it would have been manufactured in the first place I have no idea.
Also one or two pieces on the abdomen were applied.
