Here's my theory on the "Vader catches Han's blaster" chest armour: the original ANH chest armour was carefully cut in sections and held together with tape underneath to allow for better movement for Prowse which was required in this particular scene. They had a few finished armour sets at hand for later use, so that does probably explain the differences in shoulder bell attachement.

I've personally cut up some props and models that were produced for various movies that I have worked on in the past. Whatever works for the camera or an actor, it's just a prop.

And this is just a theory...

From what I recall from fan chatter over the years was that Bob Anderson couldn't put his arms together to hold the lightsaber, so they took in the armor at the edges, hence the "Stunt Armor" configuration.

Would the sectioned armor have resolved Bob's issues with it? Also rubber armor - depending on its flexibility - might have helped also, but the propmakers took in the armor instead.
